▎Client & Project Overview
The client is a Russian enterprise specializing in R&D and production of laboratory equipment. Its products are widely used in medical, petrochemical, pharmaceutical and biological industries. The customer is developing a new model of mixer and needs customized aluminum die-casting housings.
As a key structural and appearance part of the equipment, the housing requires high structural strength, standard heat dissipation rib structure, precise dimensional tolerance and qualified spray coating protection. In the early stage of the project, the client screened many suppliers. They focused on manufacturers that could provide DFM optimization and one-stop services including die casting, machining and powder -coating. With professional technical support and cost-effective solutions, MATECH finally won this project.
Product Name: Aluminum Die Casting Housing
Material: ADC12 Aluminum Alloy
Manufacturing Process: Die casting + Machining + Powder Coating
Application: Top housing for laboratory mixer (see drawing above, precise fit with internal motor and control panel required)
▎Core Project Challenges
▶ Drawing design conflicts with the die casting process. The machining tolerances on the client's original drawing are too tight. Some notes do not fit die casting features. Producing exactly to this drawing will raise cost sharply, create a high scrap rate, and cause assembly trouble later.
▶ High requirement for casting surface. This outer housing needs powder coating. No flow marks or air holes are allowed on the casting surface. This makes mold venting and cooling system harder to design.
▶ Complex structure brings forming risks. The housing has cooling ribs, inner mounting posts, and reinforcing ribs. Wall thickness is not even. Die casting may cause shrinkage holes and housing deformation, which affects final machine assembly.
▶ The client's main concerns at the early stage are casting deformation from uneven wall thickness, and whether powder coating can hide minor casting defects.
▶ Multiple rounds of sample validation are needed. This part is for the client's new product development with strict acceptance rules. Samples go through repeated dimension inspection, appearance review, and full machine assembly tests to improve details step by step.
▶ Balance quality and cost. The customer wants lower purchase cost while keeping a high standard for powder coating appearance. We need a solution to meet quality within budget.
▎Project Solutions & Implementation System
1. Overall Solution: Full-process technical support to solve R&D and mass production challenges
This aluminum die-casting housing has several key issues: improper tolerances, strict appearance requirements, hard forming conditions, and conflicts between quality and cost. With rich die casting experience, MATECH provides customized full-process service. We offer one-stop work including drawing optimization, mold development, process setup, quality control, and cross-border delivery. We avoid mass production risks at the design stage, and meet both the client's new product R&D and mass production needs. Details are shown below:
▶ DFM drawing optimization to balance quality and production cost.
At the early stage, our technical team reviews the client's drawing carefully. Some machining tolerances on the original drawing are too tight for die casting. We make a DFM tolerance optimization report with pictures and text. We list all problematic tolerances one by one and explain related process risks. We clearly show that overly tight tolerances raise cost and lower yield rate. Based on ADC12 aluminum alloy features, we relax tolerances for non-critical dimensions and optimize product structure. The customer approves this solution and updates the drawing. We cut production cost while keeping assembly accuracy and product performance.
▶ Custom mold design for good forming quality and long mold life.
We design the mold specifically to meet high appearance standards and long service life requirements. By optimizing gating, venting, and cooling systems, we eliminate defects such as air holes, flow marks, and housing deformation. We select high-quality mold steel and apply proper heat treatment to meet the client's requirement of 100,000 shots. To fix sample appearance flaws, we adjust die casting parameters, add fine polishing steps, and run multiple powder coating tests. We keep improving surface finish to pass the client's strict appearance inspection.
▶ Fast response throughout the whole project to support smooth R&D progress.
We provide a 24-hour response throughout the whole project. For questions about mold progress, process plans, or sample test results, we use marked images and PPT technical reports to give clear explanations. We update project status at every stage, solve technical concerns in time, and keep the project on track.
2. Detailed Production Implementation Process
1. High-precision die-cast mold development
After project kick-off, our technical team provides a DFM report. We define the mold parting line and ejector pin layout to avoid structure interference and forming defects in advance.
The mold is made of high-quality H13 steel with full heat treatment. It has even hardness and good wear resistance. The service life can reach over 100,000 shots to support mass production.
2. Die casting and preliminary post-processing
We use a large-tonnage die casting machine with a vacuum die casting process. This reduces air holes and shrinkage holes and improves the structural strength of the housing.
After casting, all raw parts go through deburring and fine shot blasting. The surface becomes smooth and clean to prepare for powder coating.
3. Precision machining process
We build custom fixtures and set unified machining references to prevent assembly errors.
We carry out high-precision machining for key mounting holes and fitting dimensions, and strictly control geometric tolerances. This ensures the housing fits well with the client's motor and panel, and keeps stable operation of the whole machine.
4. Standard powder coating surface treatment
We select powder according to the color code given by the customer. We control coating thickness, curing temperature and working procedure.
The coating has strong adhesion, even color, and a smooth surface. It offers good appearance and anti-corrosion performance to meet indoor and outdoor working conditions of the equipment.
3. Multi-level Sample Inspection System

To make sure every sample passes inspection, we set up complete pre-delivery checks. We test parts for dimensions, appearance, and assembly to avoid sending defective items.
▶ Precision dimension inspection: We use a CMM to check key assembly sizes and geometric tolerances. Full dimension inspection ensures all data matches the updated drawing, with stable and controllable tolerances.
▶ Professional appearance inspection: We check each part one by one under a standard light source. We look for color differences, flow marks, particles, air holes, and other surface defects to maintain strict appearance standards.
▶ Pre-assembly simulation test: We run simulated full machine assembly before shipment. We check hole interference and fitting errors in advance. This guarantees samples can fit directly into the client's equipment once received.
4. Customer Verification and Final Project Confirmation

After receiving the first batch of samples, the customer carried out full tests. They asked us to fix small dimension deviations found on the first version. We responded quickly, adjusted mold parameters and optimized the forming process, then delivered new samples.
The customer assembled and ran tests with the updated samples. All dimensions, appearance, and performance met requirements. The customer was satisfied with the quality. They commented that the housing had a fine surface, even color, and good fit. It fully matched the design and working needs of the overhead mixer. The equipment test passed successfully. The customer formally approved the samples, and the project moved to mass production.
5. Batch Production Quality Control System
To keep stable quality and reliable delivery for large orders, we set up full-process standardized production control to prevent mass defects from the start.
*First article inspection: We carry out a first article check before every production batch. Mass production starts only after dimensions, appearance, and process pass inspection, to lock production standards.
*Regular mold maintenance: We do full mold maintenance every 5000 shots. We check wear on ejector pins, slides, and the mold cavity, and repair and adjust in time to keep mold condition stable and product quality consistent.
*Regular in-line inspection: Our QC team samples die cast blanks and powder-coated finished parts every 2 hours. They focus on key dimensions and surface quality to monitor production quality in real time.
*Custom packaging for cross-border shipment: Custom EPE foam inserts protect each part separately to avoid damage during transit. For low-temperature and humid cross-border transport to Russia, we use professional moisture-proof packaging to guarantee intact delivery.
